Apparel quality control is governed by AQL — the Acceptable Quality Level, defined by the ISO 2859-1 standard. It uses statistical sampling to pass or fail a production lot based on the number of defects found in a randomly selected sample, so importers can assure quality without inspecting every single unit. For most apparel, AQL 2.5 is the benchmark for major defects, while critical defects carry a zero-tolerance (0.0) threshold.
Used well, AQL is a risk-management tool, not a guarantee of perfection. This guide explains the standard and gives you a practical checklist covering the three inspection points that matter: incoming materials, in-line production, and final pre-shipment.
How AQL defect classification works
Every defect found in inspection is classified into one of three categories, each with its own acceptance threshold:
- Critical defects (AQL 0.0) — hazardous or non-compliant issues such as a stray needle, or a missing safety warning. Zero are acceptable.
- Major defects (AQL 2.5) — functional or obvious aesthetic faults that would cause a customer to return the product: a broken zip, an open seam, incorrect sizing.
- Minor defects (AQL 4.0) — small cosmetic imperfections that do not affect function or saleability, such as a loose thread end.
Most apparel inspections use Inspection Level II. The AQL level and defect classifications should be written explicitly into the purchase order so that pass/fail is objective and agreed in advance — not negotiated after the goods are made.
The apparel quality control checklist
A useful checklist is derived from the product's own tech pack, golden sample and measurement chart — never a generic template. Run it across three stages.
Stage 1 — Incoming materials and pre-production
- Inspect fabric using the 4-point system to grade rolls for holes, shade banding and weight (GSM) deviation.
- Confirm the signed-off golden sample is present as the constant reference for colour, handle and trim placement.
- Verify lab dips, strike-offs and all trims against the approved standard before cutting begins.
Stage 2 — In-line production
- Check workmanship: stitch density (stitches per inch), seam strength, and reinforcement (bartacks) at stress points.
- Measure against the spec sheet using defined tolerances (for example ±0.5cm at each point of measure).
- Validate trims and stickers — care labels, size stickers, barcodes, composition labels. Wrong or misplaced labelling is one of the most common and most avoidable reasons a shipment is rejected.
Stage 3 — Final pre-shipment inspection (PSI)
- Test every closure — zips, buttons, snaps — for smooth operation.
- Verify labelling and compliance: care instructions, fibre content, country-of-origin marking.
- Check packaging: carton integrity via a drop test, and confirm polybags carry the required suffocation warning.
Care labels and UK compliance
For product sold in the UK and EU, fibre-composition and care labelling are legal requirements, not preferences. Labelling must be accurate, durable and correctly placed. Because labelling errors are cheap to prevent and expensive to remedy once bulk is complete, trim and sticker validation deserves a dedicated line in your in-line checks rather than being folded into a final glance.
What happens when a lot fails
If a lot fails inspection, the factory should perform a 100% sort — re-inspecting every unit — at its own expense, followed by a re-inspection of the corrected batch. For this to be enforceable, the AQL standard and the consequences of failure must already be defined in the purchase order. Insist on inspection reports that include high-resolution photographs of every defect found, so decisions are based on evidence.
From checklist to consistent quality
A checklist is only as good as the person applying it and the point at which it is applied. Defects caught inline cost a fraction of defects caught at the port — and defects caught at the port cost a fraction of defects caught by your customers.
